
Common Defects of Flat Bottom & Side Gusset Bags
Flat-bottom and side gusset bags can experience defects during printing, lamination, folding, forming, sealing, and filling. Early identification of defects is essential for maintaining package integrity, dimensional accuracy, appearance, and production efficiency.
Uneven or Unstable Bottom
An uneven bottom may cause the filled bag to tilt, rock, or collapse. Common causes include incorrect bottom dimensions, inaccurate folding, uneven film tension, or improper forming pressure.
The bottom fold and gusset geometry should be checked against the approved dieline. Filled-bag testing can confirm whether the base provides sufficient stability.
Gusset Wrinkles
Wrinkles commonly occur in the side gusset or bottom transition area. They may result from poor web alignment, inconsistent film tension, incorrect folding position, or excessive sealing pressure.
Adjusting film tension and improving folding accuracy can help maintain symmetrical gussets and a smoother appearance.
Seal Leakage
Leakage is one of the most serious defects. Possible causes include insufficient sealing temperature, inadequate pressure or dwell time, contaminated sealing surfaces, and incompatible sealant layers.
Seal strength and leak testing should be performed regularly, particularly around gusset and bottom sealing areas where multiple film layers may be present.
Delamination
Delamination occurs when laminated layers separate. It may be caused by poor adhesive application, incorrect adhesive ratios, insufficient curing, contamination, or excessive mechanical stress.
The laminate should be inspected for bubbles, tunnels, wrinkles, and layer separation before pouch forming.
Dimensional Variation
Inconsistent bag width, height, gusset depth, or bottom dimensions can affect filling accuracy, standing performance, and compatibility with automated equipment.
Production controls should monitor film feeding, cutting accuracy, folding position, and machine settings.
Printing Defects
Common printing problems include color variation, registration errors, scratches, smearing, and poor ink adhesion. These defects may originate from substrate conditions, ink performance, printing pressure, or drying problems.
Finished printed film should be inspected before entering the lamination or pouch-forming process.
Component Misalignment
Bags equipped with zippers, valves, or other accessories may experience positioning errors, weak attachment, or functional failure. Component placement should be checked against the approved design, with functional and sealing tests performed where necessary.
Troubleshooting and Prevention
A systematic approach should be followed: identify the defect, determine the process cause, adjust the relevant parameter, and verify the corrective action through testing. Maintaining production records and monitoring recurring defects can significantly improve process stability.
